The stages of digital maturity

The status of several manufacturers today is somewhere between reactive safety and partially connected with digital tools. Before discussing why this is not always ideal, let’s look at the four stages of digital maturity:

1. Reactive

Reactive organizations rely on spreadsheets, emails, and paper to manage safety. This is not ideal as information can get lost and everything sits in siloes, with no single source of truth. Safety is also only managed when something goes wrong.

2. Compliance

At this level, organizations meet the necessary obligations and conform to standards in their region, such as OSHA. The output still focuses mainly on paperwork, risk assessments, incident reports, and ESG reports.

3. Visibility

Visibility brings the ability to spot trends and patterns. Organizations start to identify opportunities such as waste reduction and real risk analysis. They also begin to cut costs and manage processes proactively because they can see causation, not just outcomes.

3. Predictability

Predictability means running scenarios, forecasting, and anticipating dependencies before they become incidents. This level creates real value through resilience, competitive advantage, and a genuine feedback loop across the team.


Foundation first

A strong foundation is one of the most important things required in a connected safety management system. Many people believe that technology will fix all their issues, but in fact, digital tools often expose certain weaknesses in your current system. That’s why having a strong foundation is one of the first steps organizations should take on this journey.

Systemic compliance programs must precede digital solutions

Mature EHS programs need more than just software; they need clear expectations. This includes:

  • Written EHS programs and governance
  • Clear roles, responsibilities, and ownership
  • Standard workflows and forms
  • Compliance calendar and obligations
  • Training and competency
  • KPIs and management review

These elements are necessary to define expectations, as well as the tools and roles people will be taking on as they move towards a digital solution.

Four pillars for a strong foundation

The following four pillars must be put in place at your organization, before introducing any type of digital software. These will help establish the strong foundation everything is built on:

This includes documented policies that meet all compliance and regulatory requirements, written procedures, clear roles and responsibilities, and programs which have been approved by leadership.

Next, compliance expectations must be met. How can this be done? Always make sure you are aware of all regulatory deadlines. It’s also helpful to establish a certain cadence for inspections and audits. Don’t forget to document any corrective actions taken as proof of evidence for upcoming inspections or audits, and define your performance expectations and metrics.

4. Organisational accountability

Finally, accountability must be established within your organization. EHS responsibilities must be included within job descriptions, leadership commitment must be documented, and a means of communication must be established to ensure nothing gets lost in the cracks.

Organizations at this level forecast risk, anticipate dependencies before they become incidents, and build resilience into daily operations.


The business risk behind manufacturing safety

Manufacturing safety does not sit at the edge of the business. It sits at the core of business risk.

The following numbers make that clear:

  • 40% of safety incidents happen during startups and shutdowns
  • Startups and shutdowns make up just 5% of operating time
  • Accidents are 12 times more likely during those transitions
  • Unplanned downtime costs 15 times more than planned downtime

A real-world example
